Fitting New Racks Into an Existing Walk-In Cooler: Measurements That Matter
A rack retrofit sounds simple: pull out the old frames, slide in new ones. In practice, the walk-in was designed around the original rack layout, and the new rack has to work around the walk-in. Whether the box is ours or another manufacturer's, the same six measurements decide whether a retrofit goes smoothly or turns into a return shipment. Here is what we check on every retrofit quote, and what you can measure yourself in about twenty minutes.
Rail spacing comes first
If you plan to keep any existing trays, measure the centerline distance between the two rails that carry a single tray. This number governs everything downstream. Tray widths in the field commonly run 23 to 30 inches, but rail spacing is set by whoever built the original rack, and other manufacturers' spacing conventions are not something we will guess at. Measure it, and measure it on more than one tier, because settling and past repairs can leave tiers out of agreement with each other. If you are replacing trays and racks together, this constraint disappears and the interior dimensions take over.
Tier heights against interior height
Usable interior height is not the ceiling height. Measure from the floor to the lowest overhead obstruction, which in most walk-ins is the evaporator housing or a drain line, not the ceiling panel. Then work out the arithmetic: each tier needs enough clearance above the rail for the tray, the remains, and the hands or lift forks doing the transfer. A common retrofit mistake is specifying a three-tier rack on paper against nominal ceiling height and discovering on site that the top tier sits under the evaporator with 6 inches of working clearance. Give us the true clear height and the lift you plan to use, and we will confirm whether three tiers actually work or whether two tiers with more clearance serves the room better.
Door swing and the load path
The rack has to arrive at its final position, and so does every tray that will ever load onto it. Two separate checks:
- Getting the rack in. Measure the clear door opening between gaskets, width and height, with the door fully open. Note which way the door swings and whether it swings into the load path. A rack section that fits the room but not the door has to be delivered knocked down and assembled inside, which is possible with our bolt-together frames but should be decided before ordering, not on the receiving dock.
- Loading it forever after. Walk the path a loaded tray will travel from the cooler door to the rack position. Corners, drain slopes, floor thresholds, and the swing radius of the door all matter. A rack placed deep in an L-shaped room can be reachable for installation and unreachable for a lift carrying 300 pounds.
When side-load beats end-load in a retrofit
End-loading racks need the full tray length plus lift depth in front of the rack face, roughly 7 to 8 feet of clear approach. Original construction usually planned for that; retrofits often cannot, because the room has since gained a second rack row, a supply shelf, or a relocated door. Side-loading configurations trade some storage density for a much shorter approach, and in narrow rooms or rooms where the door was moved during a past remodel, they are frequently the only layout that keeps every tier reachable. If your approach depth measures under 7 feet, tell us; that single number usually settles the end-load versus side-load question.
Custom lengths are normal, not special
Our racks are fabricated to order, so a room that measures 9 feet 4 inches does not have to accept an 8-foot rack and waste the difference. Send the wall-to-wall measurement at rack height and we build to it, allowing clearance for coved corners, heater wire channels, and panel fasteners. This matters most in older walk-ins, which were often built to whatever footprint the building allowed rather than to a catalog size. Before you order
Photograph the interior from the doorway, the door itself from outside, and a tape measure across the existing rail spacing, then send those with your six measurements through the contact page. We compare them against fabrication drawings before quoting, and we will flag anything that does not reconcile.
